Hone Ball Selection: Flex Hone Cylinder Ball Hone for Cast Aluminum vs Cast Iron Ball Hone Cylinder

Choosing the Right Abrasive for Your Engine Cylinder Material

Not all cylinder walls are created equal. The material of your cylinder—whether cast iron or aluminum—determines which flex hone cylinder ball hone you should use. Using the wrong abrasive can damage the bore, ruin the finish, or fail to create the proper cross-hatch for oil retention.

This guide explains how to select the right hone ball for cast iron vs cast aluminum ball hone cylinder applications.


1. The Fundamental Difference

Cast Iron Silicon Carbide (SC) Hard, blocky abrasive cuts efficiently and wears well
Cast Aluminum Aluminum Oxide (AO) Softer grain breaks down to expose fresh cutting edges without gouging
Nikasil (coated aluminum) Aluminum Oxide (AO) Protects the thin hard coating from damage

The golden rule: Match the abrasive to the base material.


2. Cast Iron Cylinders → Silicon Carbide

Silicon carbide is the standard choice for cast iron engine blocks and cylinder liners. It is moderately sharp and highly effective on ferrous materials.

120-180 Heavy deglazing, rough finishes
180-240 Standard deglazing (most common)
240-320 Finer finishing

Silicon carbide ball hones in 180-240 grit are the most common for cast iron cylinder work.


3. Cast Aluminum Cylinders → Aluminum Oxide

Aluminum oxide is recommended for aluminum, brass, bronze, and softer metals. It leaves a pattern of faint scratches on surfaces without gouging the soft material.

Special Case: Nikasil Cylinders

Nikasil is a nickel-plated silicon carbide coating applied to aluminum bores. For Nikasil cylinders, BRM recommends 240-grit aluminum oxide Flex-Hones. This softer abrasive protects the thin hard coating while preparing the surface.

Critical warning: Do not hone a damaged Nikasil cylinder—if the plating is chipped, worn, or cut-through, the cylinder must be replaced or re-plated.

5. Remember These Rules

  1. The workpiece material determines the abrasive

  2. Ball hones are always used oversized—choose the next larger size if your bore falls between standard diameters

  3. Never hone a cylinder that is out-of-round or tapered—a flex hone is a finishing tool, not a correction tool
